Short answer: That repeated click from behind the dash is almost always a failed HVAC actuator, a small motor that moves the air doors. Its plastic gears strip and click. You'll often also get hot air on one side or air coming out the wrong vents. It's annoying, not dangerous.

Symptom: Clicking or knocking from the dash, often for 10–15 seconds after you start the truck or change the temperature. One side may blow hot while the other blows cold.

What to check first

  1. Listen for where the click is. Driver lower dash, behind the glove box, and up high on the driver side are different actuators. Go-Parts says the truck has several, so finding the right one matters.
  2. If one side is warm and the other cold, check the A/C charge first. A r/MechanicAdvice reply says that on these trucks a refrigerant problem is a common cause of one warm side; feel the A/C accumulator to see if it gets cold.
  3. Note what the air does. Wrong temperature points to a temperature (blend) actuator; air stuck at the floor or defrost points to the mode actuator.
  4. After replacing, recalibrate. 1A Auto's guide resets the system by pulling the HVAC fuse for a few seconds and leaving the controls alone while it relearns.

Likely causes

  1. Stripped gears in a blend door actuator. The most common cause of the clicking. The motor keeps trying to move a door and the broken gear skips.
  2. Failed mode door actuator. Causes clicking plus air coming out of the wrong vents.
  3. Low A/C refrigerant (one side warm). Can mimic a bad actuator when one side blows warm.

What it usually costs

RepairPal's estimate for the older Trailblazer EXT blend door actuator is about $295 to $364. Doing it yourself costs only the part, but the passenger-side and upper actuators take a lot more dash removal.

Is it safe to keep driving?

Yes. This is a comfort problem. The one safety issue is defrost: if the actuator leaves you with no defrost air in cold or wet weather and you can't clear the windshield, don't drive until it's fixed.

DIY or shop?

DIY for the driver-side temperature actuator (a few lower dash panels). The passenger side and the upper driver-side unit are much harder. One r/ChevyTrailBlazer owner found the upper one blocked by welded dash supports.

Recalls, bulletins and complaints in plain words

  • No recall covers the HVAC actuators. The Trailblazer has other recalls on record, so check your VIN.
  • NHTSA complaints: 159 of 7,997 Trailblazer complaints (2002–2009) mention heater, climate, blend door, actuator or clicking words. Most owners just fix this one rather than file complaints.

What owners report

  • A 2004 Trailblazer owner on r/ChevyTrailBlazer had knocking in the dash for about 10 seconds at startup. The two lower actuators were fine; the bad one was up high on the driver side and hard to reach. Another owner removed the two lower ones to get to it.
  • In a Blazer Forum thread, an owner had loud clicking and vents that wouldn't switch; replies described the same stripped-gear failure.
  • On r/MechanicAdvice, a 2002 owner with hot air on the driver side was told to rule out low refrigerant before tearing into the dash.

My take

My advice from years on the lot: if you're buying one, turn the temperature all the way hot and all the way cold and click through every vent mode on the test drive. It's cheap if it's the driver-side unit, but a clicking dash is fair game when you negotiate.

Safety / mechanic note

If you lose defrost, don't drive with a fogged windshield. Verify with a mechanic.
